Young Theodore heads out to a secret base on an old farm and thinks back to his last adventure with Leonard and first encounter with Sigma. Back in the present, Leonard heads out to Arizona’s Antelope Canyon with plans to stop Sigma once and for all., A freak accident causes a tour group in the Antelope Canyon to get stuck in a wind tunnel. With Leonard already on the scene and Sigma henchman closing in, Elon and the Metalions are called in to help. Meanwhile, Elon’s parents better get ready for a houseguest.

Elon and Leonard go to the Chihuahua Desert of Northern Mexico to investigate strange red crystals that grow at super speed. When they reach the famous Naica Mine, the team splits up. Elon and his Infinite Warriors rescue humans trapped by the crystals, while Leonard goes below and encounters the embodiment of the mine itself, a little girl named Naica.,Leonard battles against Sigma’s spider bots in the depths of the Naica Mine, fighting for possession of a precious Archean Stone. All seems lost until the Mine herself joins the battle, and Dire Wolf, Mammoth and Argentavis fuse to form the Thunder Guardian. In the end, Leonard shows his true colors by offering his friendship to Naica.

Leonard, Elon and the Eco Team are disappointed to find out that their solar energy project has been sabotaged by Sigma Corporation. The team travels to Manila to protest, but Elon and Leonard find clues that there is an Archaean stone buried beneath the city. They slip away from the team to investigate., Elon and Leonard have discovered a mural depicting the ancient Archeus in Manila. Young Theodore helps them to scan and analyze the painting, while Sabretooth and Dire Wolf fuse into the Cross Attacker to fight off Sigma Spider Bots and end Sigma’s involvement in Manila.

Elon and Leonard travel to Portugal with Taurus to investigate a prehistoric site featuring possible Metalions cave paintings. While traveling toward the cave, they meet a horse trader and Elon gets his first riding lesson. Unfortunately the fun ends when Sigma’s spider bots appear and ambush the boys., Elon and Leonard throw off their Sigma pursuit and make it to the prehistoric rock art site, but are foiled by the stable owner who mistakes them for art thieves. When they persuade the man they have good intentions, he shows them a secret short cut to the valley. The boys are joined by Taurus, Giant Elk and Scorpio in a fight to get their scans of the delicate murals back to Ursa for translation.

Massive diamonds are discovered in the old pit of the Kimberly Mine in South Africa, and the Eco Team goes to investigate. A Sigma agent plants a stolen diamond on Elon and the guards lock Elon and the Eco Team in a store room while they call the police. Meanwhile, Leonard operates alone outside, trying to prevent Sigma from escaping with the stolen diamonds., Leonard, Dire Wolf and Sabretooth battle to keep Sigma agents from escaping with a stolen diamond. Elon and Leo reach the bottom of the Kimberly Mine, and Elon receives a vision of the ancient Metalion War which reveals the secret of the Kimberly diamonds and the true form of Sigma. Shaken by this new information, Elon renews his commitment to defend the Earth from those who harm it.

Leonard goes into a sleepwalking fugue state and recovers a memory of invading the Sigma Headquarters with Theodore when they were both adults. Determined to discover the truth, he breaks into Sigma Headquarters looking for the Archaean Research Journal that Theodore hid in the basement., Leonard has been captured at Sigma HQ. Elon is quickly captured as well, and the two boys collaborate to persuade Sigma to combine the Archean Stones in a way that will make them unstable. Rescued by Leo and Aries, Leonard and Elon must resort to the ultimate five-Metalion fusion to escape.

A mysterious mural appears in the Moscow subway system, and Leonard and Elon go to investigate—while misdirecting the Eco Team to India to keep them off the trail. Agent R lures them into a deserted subway tunnel hoping to capture them, but hilariously fails through a serious of unlikely accidents. In the end, the trio discover an underground mural, and end up on the run, being chased by three wild Metalions., Fleeing from a stampede of wild Metalions, Leonard, Elon and Agent R discover a cave full of Metallic ruins. When Agent R attempts to loot the artifcats, Elon stands up to him, causing Agent R to spring his trap and attack the boys with Sigma Spider Robots. With the help of Ghost and the Cross Attacker, Elon and Leonard must defeat Agent R and protect the ruins.

Agent R and Sigma Corp are mining the frozen methane bubbles beneath Abraham Lake in Alberta. Elon, Leonard and the Eco Team go to Canada to investigate; while Harrison and the Team distract Agent R, Elon and Leonard break into Sigma’s base camp and discover Sigma’s real plans for the methane. When the boys are caught sneaking around, they must attempt a daring escape across the ice.. Elon and Leonard make a daring escape across the ice, while the rest of the Eco Team realizes that methane levels in the air around Abraham Lake have reached a dangerous level of toxicity. The whole team struggles to evacuate the tourists until Argentavis and rest of the Infinite Warriors arrive. Now they must get everyone to safety and stop Agent R’s scheme.

Elon and Leonard crack the code of Theodore’s old journal and find a reference to Mount Roraima in Brazil. The boys travel to the base of the mountain, but the local indigenous people are reluctant to show them the dangerous hiking trail, so Leonard and Elon must trick the local kids to revealing it by losing a bet over a soccer game. When they do climb the mountain, they find the tales of dinosaurs are not legends after all, and Elon is kidnapped by a pterodactyl., Elon has been kidnapped by a giant pterodactyl and escapes its clutches in a hidden cavern on the peak of Mount Roraima. There he discovers an Archean Stone, which has attracted the attention of Sigma and Agent R. Now it’s up to Leonard and the Infinite Warriors to reach Elon in time and help protect this hidden dinosaur world.

Agent R and his team arrive in Venezuela to build a strange electrical tower on the banks of the Catatumbo River. After luring the local villagers with promises of clean, sustainable free energy, Agent R turns the townspeople against the Eco Team, who have come to investigate his tower. While almost all of the villagers shun the Eco Team, one kind old man takes them in for the night. After finding evidence that Agent R is up to no good, Elon and Leonard sneak away from the Eco Team to investigate., Elon and Leonard discover the true nature of Agent R’s tower on the River of Lightning: the receiver tower is gathering power for a plasma cannon to destroy the Metalions! Caught by Agent R and Sigma, the boys look to be in serious trouble. Now it’s up to the Infinite Warriors and MegaBeasts to rescue the boys and protect the village.

Elon and Leonard travel to the city of Navarre, following a clue in the Metallic Runes. While in the Plaza, they meet Pascal who leads the boys on a tour of the city, showing them all the coolest tourist attractions. When Pascal stumbles onto a clue to the Stone’s true location, Leonard and Elon finally realize who he works for, and confronts him., Revealed to be a Sigma agent, Pascal locks Elon and Leonard in an old castle museum and runs off to recover an Archean Stone from the arena of Navarre. Leonard and Elon call in the Infinite Warriors and Taurus races to the arena to distract Pascal and the rest of the Sigma goons until reinforcements arrive. The final showdown could all rely on where Pascal’s loyalty lies.

Elon and Leonard decipher a new clue from Theodore’s Journal: “all roads lead to the center”. Following a tip from Argentavis, they recall the old saying “all roads lead to Rome” and travel to the modern city, where they investigate the ruins of the Coliseum. While they explore, they are swept into a time portal and find themselves in the ancient Roman arena, putting on an impromptu gladiator show for the people of Rome.. Elon and Leonard face a formidable Wild Metalion in the ancient Roman Coliseum. When the beast breaks a hole in the roof of the chambers below, the boys split up to search for the final Archean Stone. While on the hunt, a portal to the present forms, allowing the Megabeasts to enter Ancient Rome and help Elon and Leonard.

Leonard overtrains the Mega Beasts, trying to get them to perform another five-beast fusion, and injures them accidentally. Meanwhile, Agent R and Sigma have back-engineered a new Frog Robot out of old Metalion technology, and are using it to cause a fog in London. The Eco Team finds both the source of the pollution and a passenger jet which has been circling in the fog. The boys split up and Elon and the Infinite Warriors go after Sigma, while Leonard calls the Mega Beasts to try to save the plane., Elon and the Infinite Warriors battle with Agent R and his new sonic weapon in the city streets around Big Ben. Meanwhile Leonard and Argentavis try to land a plane. As the battle continues, the success of the mission may lie with Leonard and whether or not he can figure out how to fuse his five Metalions.

Fired up by a pep talk from Theodore, Elon and Leonard break Elon’s Summoning Watch while trying to upgrade it to fuse the Archeus back together. The Eco Team arrives at the door and drags the boys to California, where they have agreed to volunteer to help protect the trees of Sequoia National Park. Meanwhile Agent R and his henchmen have heard the same National Park news, and have set a trap to ambush the boys and steal their Archaean Stones., While Leonard and the Mega Beasts battle against Agent R’s lethal new Pangolin robots, Elon hears the voice of the ancient General Sherman Tree through the magic of his Archaean Stones. Agent R and his goons set Sequoia National Park ablaze, and the General Sherman Tree sacrifices its life force to power up Elon’s broken summoning watch and help him to eventually heal the Archeus and save the Earth. In the end, a grieving Eco Team heads south to help contain the last of the forest fire, and Elon realizes that he can still hear the voice of the Sherman in the burned grove.

Elon, Leonard and the Eco Team travel to New York City, carrying a cargo of redwood trees in the hopes of fostering new saplings on the East Coast. A freak cold snap hits Manhattan, freezing New York Harbor and grounding the Eco Team’s cargo ship before they can reach shore. Meanwhile Sigma plans to melt the harbor ice with an untested thermal device. Warned by Theodore of the threat, Leonard and Elon skate across the frozen bay to try to stop Agent R and his henchmen., Elon and Leonard split up at the Statue of Liberty; while Leonard races to find a way to turn off Sigma’s thermal generator, Elon tries to disperse the crowd. It will take more than outsmarting Agent R to stop the machine. Sigma’s new prototype, a Peacock Robot, is more than a match for the Metalions and is ready to back up Agent R.

The Eco Team is visiting the great Salt Plain of the Andes to participate in a race to raise awareness of the environment. Unknown to them, Agent R and his evil goons are mining the salt below, collecting Lithium for a super battery to fuel Agent R’s new nightmare robot prototype. When the roof of Sigma’s secret base collapses, the boys catch on to Agent R’s presence and call in their Metalions to chase Sigma out of their illegal mining operation, and take on the new Gorilla Bots., Agent R springs his trap, unleashing two powerful C6 gorilla bots on the Metalions. In an attempt to balance the odds, both Elon and Leonard perform five-fold fusions to form the Infinity Warrior and Barbarian King. After learning too late from Theodore that performing two powerful fusions at once may have negative consequences, the boys will have to do anything they can to help their weakened Metalions and stop Agent R.

Elon and Leonard use an energy core from an abandoned Sigma base to power up their injured Metalions. Summoned to the Netherlands to finally meet with their mysterious masked benefactor, the boys set off alarms at Sigma HQ when they use Leonard’s IOU card to get food. Now, Agent R has sent his new robots to interrupt the boys Netherlands trip., Agent R’s team has trapped Elon, Leonard, Leo and Sabretooth in Theodore’s secret windmill base. Struggling to remember the passcode for his system defenses, Theodore finally gives up and makes a run for it by packing the whole team into his clog car. With the car destroyed in the pursuit, the heroes will have to rely on Theodore’s new invention, a capacitor that transmits the mechanical energy of the mills to a Metalion, in order to clear the base of Agent R’s goons.

Elon and Leonard go to Seoul, Korea, on a quest to find clues hidden at the Namsan Tower. While showing their passports to enter the tower, they trigger a Sigma red flag. As the boys get closer to finding their clue, Agent R sends a retrieval team to capture them, including a deadly new Cobra Robot., Elon and Leonard race to stay ahead of Sigma’s undercover agents in Namsan Park, and finally stumble across Theodore’s hidden clue. As they continue their race, they stumble into the coils of Agent R’s latest deadly prototype, the King Cobra Bot. Now the boys must decipher Theodore’s clue while Leo and Sabretooth face off against this new foe.

Elon, Leonard, Leo and Sabretooth arrive in Copenhagen to explore the Tivoli Gardens amusement park, pursuing Theodore’s clue and the promise of more Metalion wisdom. Awakened by the nearness of their Archaean Stones, a cyborg marionette named Andersen emerges from a secret Metalion chamber hidden beneath the park. The playful puppet, surprised to find the Archaean Stones in the hands of children, cannot resist leading the boys on a merry chase through the park and finally to his secret lair., Andersen, the cyborg revenant of the famous author, steals the last remaining Archean Stones from Elon and Leonard. The boys and their Metalions are forced to race through a secret Metalion base buried in the heart of Tivoli Gardens in Copenhagen, trying to pass three tests and prove they are worthy to be Guardians of the Archeus and its great power.

Elon and Leonard travel to Australia to find the information that Andersen told them to seek at Uluru. Forced to land their aircraft by a mysterious dust storm, the boys search the tourist areas without finding a clue and eventually wind up on a wild emu chase straight into an Aboriginal village. After a bit of confusion, they are recognized by the Anangu Chief as kindred spirits and taken to a sacred site in the mountain, and into the lair of the ancient Metalion Uluru., In the heart of Uluru, the ancient Metalion reveals that she has been holding her power in store for a billion years. When she shares the energy with Leo and Sabretooth, the overwhelming force of the energy wipes away their memories, leaving them with nothing but the base instincts of two big cats fighting for territorial rights over one cave! Elon and Leonard must throw themselves in the way and force their powerful friends to remember who they are.

Elon, Leonard, Leo and Sabretooth fly toward Sigma Base, determined to rescue the rest of the captured Metalions from the clutches of Agent R. Sigma detects the incoming airship and plans an ambush for the brave heroes, including a plot to distract the Eco Team with spies pretending to be reporters from a famous eco-activism news channel., Agent R forces Elon and Leonard to hand over the last two Archean Stones, holding the unwitting Eco Team hostage. Before Agent R can use the Stones, he is caught by guards and dragged in front Sigma. With Sigma revealing his true nature, not even Agent R may be safe from him.

Transfixed by Sigma’s mesmeric gaze, Elon and Leonard find themselves in a fantasy world, where the Archeus provides humanity with infinite clean energy and their friends on the Eco Team have pursued their dreams. They meet a positive, helpful version of Sigma who needs their help to achieve a humanitarian and environmentally responsible mission. Little do the boys know that while they’re lost in this dream world, they are actually aiding Sigma., Elon and Leonard are on the verge of surrendering to Sigma when Theodore suddenly breaks into the dream world. Warning them not to trust the seemingly benign Little Sigma, Theodore shows them Sigma’s real plan for Earth, and reminds Elon about the slingshot in his pocket. Waking in the real world, Elon fires a shot into Sigma’s control panel which sends a huge EMP through the facility, paralyzing Sigma and freeing his Metalion prisoners. While Sigma flees, the boys and the Metalions are reunited in battle.

Elon, Leonard and the full cast of freed Metalions battle with three Sigma robots in an underground storage facility, Agent R wanders through Sigma’s hallways, mocked by former underlings and reliving his past when he discovers an old hologram of his former mentor, Theodore. The Eco Team finally sees through the ruse of the undercover Sigma operatives who have been distracting them., Elon, Leonard and the freed Metalions fight a climactic battle with a crazed and vengeful Agent R. After a blast from his supercharged cannons, all of the Metalions lie stunned on the ground. Now Elon must stand alone between Agent R and his dream of world domination.

Elon and Leonard race toward the door of Sigma’s underground lair, only to be trapped in a fiendish maze of armed robots and wicked fire and ice drones. Separated into different teams, the humans and Metalions must complete the training sequences of their respective rooms in order to deactivate the trap and re-unite to battle Sigma. Meanwhile, the evil AI activates the Archeus and begins the final draining of the Earth’s life force., Elon, Leonard and the Metalions fight against a rogue’s gallery of the toughest Sigma robots and pilots. After what appears to be a victory, the boys learn from Agent R that the Archean Stones will join together if they are bathed in a high energy field. Unwittingly, they resurrect Sigma and complete the final phase of his plan, joining him with the Earth to become invincible.

The Metalions race for the launch pad at Sigma’s base while Elon, Leonard and Agent R man the control room. Unfortunately, in the space battle that follows, the Metalions discover that the power of the Archeus has greater range than they had thought. Sigma fully restores his ancient draconic form, and all seems lost until Theodore arrives with one final idea., The Metalions continue their battle with Sigma in outer space, while Elon and Leonard watch helplessly. With Sigma stronger than ever, it will take Elon’s encouragement and a miraculous Archean fusion to keep the Metalions fighting.
